Articulating Exhaust System Reduces Changeover Time from Hours to Minutes

The launch of a new, high-volume production testing facility presented a major operational hurdle for a global leader in heavy-duty engine remanufacturing. Their critical challenge was efficiently managing the high-temperature exhaust from an extremely diverse fleet of power units. Traditional fixed-duct engine test cell ventilation systems were entirely unsuitable, as they created a severe bottleneck: constant, time-intensive manual rigging, connections, and custom adapter changes were required for every engine model, drastically impacting production throughput.

The Challenge

A global leader in the remanufacturing of heavy-duty internal combustion engines was establishing a new facility for high-volume production testing of their rebuilt power units. The client faced a critical operational challenge: designing an effective and efficient method for handling the high-temperature exhaust output across an extremely diverse range of engine models and physical configurations. Traditional fixed-duct exhaust systems were entirely unsuitable, as they would necessitate constant, time-intensive rigging changes, manual connections, and custom adapter plates to properly mate the exhaust system to each unique engine type. This process would drastically slow down the production line, severely impacting the required throughput. The manufacturer demanded a highly versatile, integrated, and rapid-deployment solution for engine test cell ventilation that could accommodate wide variations in engine size and port location, while simultaneously adhering to rigorous environmental, noise mitigation, and operational safety standards within their new test cell environment, ensuring maximum uptime for their testing processes.

The Solution

ACS responded to the client’s comprehensive requirements by engineering, designing, and fabricating a complete turnkey system consisting of three fully integrated, self-contained exhaust management units, specifically optimized for demanding production environments. The core of this innovative approach to engine test cell ventilation was the creation of a highly dynamic and mechanically robust articulating exhaust assembly. This design was meticulously engineered to provide maximum versatility while maintaining strict structural stability. The custom-built articulating exhaust system features a specialized base that allows for 180° of controlled rotation, enabling the system to reach various mounting points within the confined space of the test cell.

Crucially, the system also incorporates both horizontal and vertical telescoping mechanisms, allowing the final connection point, the exhaust arm, to be precisely aligned with the engine’s exhaust port, eliminating the previous reliance on cumbersome custom rigging and adapters. This versatile exhaust arm is controlled via a dedicated, door-mounted panel featuring intuitive push-button controls for fine-tuning positioning. For safety and operational integrity, rotational limit switches were seamlessly integrated into the design to prevent movement beyond the engineered safe range. ACS constructed and fully assembled these advanced systems at our manufacturing facility and conducted rigorous Factory Acceptance Testing (FAT) on the complete system prior to delivery, guaranteeing flawless, rapid installation and ensuring the high-performance capability of the engine test cell ventilation solution.

The Outcome

The seamless integration of the ACS-designed articulating exhaust systems resulted in an immediate and significant enhancement to the client’s production testing workflow and overall operational efficiency. By implementing the highly adaptable articulating exhaust design, the client was able to drastically reduce the critical changeover time between testing different engine models. The manual, multi-hour process of adjusting rigging and sourcing custom adapters was replaced with a quick, precise, push-button adjustment of the exhaust arm, transforming setup time into minutes. This dramatic improvement directly translated to a substantial increase in daily testing capacity and throughput. The pre-validated design, confirmed via comprehensive FAT, ensured the control panels, limit switches, and mechanical articulation functioned flawlessly, allowing for rapid site commissioning and immediate utilization in the client’s new test cells. The flexibility of the telescoping exhaust arm also enhanced operator ergonomics and safety, as manual handling of heavy ductwork was entirely eliminated. This project not only solved the immediate challenge of high-mix exhaust management but also provided a long-term, flexible, and robust engine test cell ventilation asset that is easily maintained and adaptable to future engine platform revisions.
